Wall thickness from 0.3mm to 1.0mm means the tube is light — sometimes startlingly light — but it also means the margin between “working” and “buckled” is narrow. At 0.3mm wall on a 10mm OD, the diameter-to-thickness ratio is over 33:1. That’s well into thin-shell territory where local buckling, not material strength, governs the design. Understanding that distinction is the difference between a tube that performs and one that collapses under a load it should theoretically handle.

Roll-wrapping is the only practical method for thin wall CF tubes at this range. Pultrusion can’t reliably produce walls below 1.0mm — the die pressure crushes the profile before it cures. Roll-wrapping lets us build the wall one pre-preg layer at a time, controlling thickness to ±0.05mm. Each layer is a single ply of 3K twill or plain weave (roughly 0.15mm per ply after cure), so a 0.3mm wall is two plies, 0.5mm is three plies, and 1.0mm is roughly six plies. That layer-by-layer control matters when you’re designing to a weight budget of ±2 grams per meter.

Plain weave is slightly stiffer in the off-axis direction but harder to wrap tightly around small mandrels. For purely axial loads, we can add a UD core layer between woven outer plies — but that pushes the wall above 0.5mm.
